Step 1:
Build three frames. Pre-drill pilot holes and drive 2 ½” deck screws to construct frame as shown. Optional: to attach boards using pocket hole joinery, drill 1 ½” pocket holes into the short frame boards and attach with 2 ½” pocket hole screws.

 

STEP 2
Drill ¾” pocket holes into 1x4s and attach to frame with 1 ¼” pocket hole screws. Space boards ¼” apart. Do this for two of the frames.

 

STEP 3
Attach the supports for the casters on one of the frames. This will be your bottom shelf. You can either pre-drill pilot holes and attach with 2 ½” deck screws, or drill 1 ½” pocket holes and attach with 2 ½” pocket hole screws.

 

STEP 4
Drill through the angle irons with a 3/16” drill bit. Check to make sure that the screws fit through the holes. You can use a larger drill bit to create a hole over the 3/16” hole to countersink the screws. Be sure to use cutting oil as a lubricant when drilling through the metal. Clean the oil off the angle irons and paint with spray paint. Once dry, attach the angle irons to the wood frames with 2 ½” deck screws.

 

STEP 5
Attach the Plate Mounted swivel casters to the bottom of the cart with screws.

STEP 6
Attach top boards by pre-drilling holes and attaching with 1 ¼” deck screws. Take note of the 1×6 and 1×4 boards alternating pattern. Allow for a 1” overhang on all sides, spacing boards ¼” apart.

 

STEP 7
Attach handle supports by drilling ¾” pocket holes and fastening to cart with 1 ¼” pocket hole screws.

STEP 8
Clamp the 1×4 handle supports together and drill a 1 ¼” hole for the dowel. Slide both handle supports onto the dowel, then secure the handle supports to the cart. Use ¾” pocket holes and 1 ¼” pocket hole screws.

STEP 9
To further secure the dowel, pre-drill pilot holes and drive 2 ½” deck screws from the outsides of the handle supports and into the middle of the dowel.
